When should a guy get new Cottons??

I wash them daily whether heavily soiled or not.

When do cottons need to be replaced?

Do they become worn out or less absorbent just from washing them too many times?

Mike had the answer.

A "thin" towel is just that, you will notice they don't hold as much soil, and don't clean as well when they get thin.

Do you really want to scrub a floor with Silk?
